ST Unveils High-Efficiency Contactor for Smooth EV Voltage Transition

Sensata Technologies Holding plc (ST) recently introduced High Efficiency Contactor (HEC), a cutting-edge solution designed to simplify voltage transitions from 400V to 800V electric vehicle (EV) architectures while enhancing system reliability, safety and efficiency. EV makers are shifting to 800V systems for faster charging, but most chargers today still use 400V. So, vehicles must work with both systems, creating a key challenge in the EV ecosystem.
ST's HEC addresses this issue by enabling seamless battery reconfiguration between 400V and 800V systems, allowing EVs to efficiently interface with both old and new charging standards without compromise. Modern EVs often utilize dual battery packs for increased capacity and modularity. However, this poses challenges such as imbalances due to pack aging, uneven usage, or even failures in one of the packs, which can compromise vehicle performance or immobilize the vehicle entirely.
ST's HEC is engineered to independently access and isolate either of the two 400V packs, enabling features like battery balancing and limp-home mode. This selective access functionality boosts battery longevity, enhances reliability in fault scenarios and improves overall vehicle reliability, a significant advantage for both end users and fleet operators.
It also takes a hardware-centric safety approach by integrating three high-voltage contactor poles into a patent-pending design with mechanically synchronized contacts. This mechanical interlock ensures that only valid switching configurations are physically possible, eliminating the risk of incorrect switching due to software bugs, welded contacts, or mechanical shock. This creates a safer system that lowers the risk of serious faults and supports top safety and reliability standards.
Key Capabilities of ST's HEC
The system offers flexible configuration, supporting standard battery setups like Series-800V, Parallel-400V and Open-Isolated, along with single-pack options (A-only / B-only) for battery balancing and limp-home modes. Its inherently safe mechanical design prevents incorrect switching, removing the risk of short circuits.
Built for robust performance, it can handle short-circuit events up to 25 kA and withstand mechanical shocks of more than 90g. The compact and lightweight form reduces system components by more than 50%, requiring no extra cooling or special equipment. Additionally, its bi-stable design needs no holding power, and the ultra-low contact resistance (under 50 µΩ) ensures high efficiency by minimizing energy loss and heat.
Designed for demanding, safety-focused applications, the HEC handles continuous currents above 1000 A. It includes a built-in ASIL-D compliant position sensor for real-time diagnostics. In addition to enabling 400V/800V battery switching, Sensata's HEC works with Vehicle-to-Grid (V2G) setups, Megawatt (MW) charging and the North American Charging Standard (NACS/J3400), making it a flexible and future-ready solution for today's EV and energy systems.
As EVs continue to evolve, infrastructure constraints, safety concerns and system inefficiencies have the potential to slow down its adoption. Sensata's HEC is poised to address these barriers, enabling a smooth and safe transition to 800V architectures, extending vehicle reliability and simplifying battery system integration.
ST Gains From Strong Portfolio, Macro Woes Persist
Sensata boasts a rich portfolio of high-voltage protection and battery management systems. It is also well-positioned with a diverse portfolio of high-value products. This includes a robust ICE portfolio, electrification opportunities for auto and HVOR, and advanced sensing and electrical protection solutions for industrial and aerospace customers.
In June 2025, ST's subsidiary, Dynapower, introduced the MV Integrated PowerSkid — a cutting-edge solution designed to simplify and strengthen medium-voltage energy systems across key sectors like renewables, battery energy storage systems, data centers and green hydrogen.
Nonetheless, the company is dealing with challenges from global economic uncertainty and changing trade policies. It also highlighted a temporary gap between paying tariffs and recovering those costs, which may negatively impact its quarterly performance.

House Minority Leader Hakeem Jeffries (D-N.Y.) is sending a warning to Republicans that next year's spending bills must have Democratic buy-in, or the government will likely shut down. 'It's my expectation that if Republicans try to jam a highly partisan spending bill down the throats of the American people here in the House we'll reject it,' Jeffries said Monday during a press briefing in the Capitol. With President Trump's 'big, beautiful bill' enacted, the Republican-led Appropriations committees in both chambers are charging ahead with a slate of spending bills for fiscal year 2026. The deadline for passing those bills is Sept. 30. A failure to do so will lead to a partial government shutdown. Typically, spending bills are bipartisan. But this year Trump's budget director, Russ Vought, is urging Republicans to ignore the policy wishes of Democrats and craft the most conservative spending bills possible, in order to maximize the cuts to the federal government. 'The appropriations process has to be less bipartisan,' Vought told reporters last week at a breakfast sponsored by the Christian Science Monitor. That advice confronts a central dilemma: While Republicans have the power to push partisan bills through the House, where legislation needs only a simple majority, they'll have a much tougher time in the Senate, where the minority Democrats have the power of the filibuster. That means any spending bill will need 60 votes to pass through the upper chamber, necessitating the bipartisan buy-in Vought renounced. Jeffries's shutdown warning, therefore, leans heavily on his Democratic colleagues in the Senate holding the line against any partisan GOP bills. 'You have Trump administration officials, like the author of Project 2025, saying that we should walk away, as Republicans, from the appropriations process, which means they want to shut down the government,' he said. It's a strategy that didn't work earlier in the year. Facing a similar shutdown deadline in March, Jeffries rallied virtually his entire House caucus in opposition to a GOP spending package, which Democrats loathed because it slashed certain federal programs and excluded specific language requiring Trump to spend the money as Congress intended. When the package went to the Senate, however, Minority Leader Charles Schumer (D-N.Y.) opted against using the filibuster to block it, instead voting with Republicans to ensure it became law. The move infuriated House Democrats, from leadership on down, who are hoping history doesn't repeat in the coming spending fight in September.

Auto seat supplier opening $8 million Normal facility near Rivian's EV plant

As Rivian gears up to build the new midsize R2 SUV next year, the EV automaker is also building up its supply chain near its Normal plant to assist increased production. Adient, a leading global manufacturer of auto seats, is investing more than $8 million to repurpose an existing 85,000 square-foot-warehouse adjacent to the Rivian plant to make front and rear seats for the EVs. The Plymouth, Michigan-based company plans to create at least 75 new jobs within four years at the plant to qualify for a state tax credit, with an estimated value of about $4 million. 'Adient's new facility in Normal is a critical investment in our state's growing EV ecosystem and supply chain,' Gov. JB Pritzker said in a news release Monday. 'With yet another global company choosing to locate in Illinois, we're creating more jobs, opportunities and bolstering economic development for the people of Illinois.' Beyond proximity to Rivian's plant, Adient was incentivized to build its first Illinois facility through the state's Reimagining Energy and Vehicles In Illinois (REV Illinois). The 2021 legislation offers up to a 75% credit on state income tax for EV manufacturers for meeting agreed upon investment and job creation targets. In May, Rivian announced it is building a separate $120 million supplier park near its Normal plant to support increased production. The 1.2 million-square-foot supplier park is expected to add an additional 100 jobs to the expanding production operation of the California-based EV automaker, which manufactures its entire fleet in the college town about 130 miles south of Chicago. Construction on the supplier park is under way and expected to be completed in 2026, in time for the rollout of the much-anticipated R2. Adient will not be in the new supplier park. 'Having suppliers like Adient located near our plant in Normal will be a key enabler when we increase production next year to build R2,' Carlo Materazzo, Rivian's vice president of manufacturing operations, said in the news release. 'Integrating suppliers on site reduces costs and improves manufacturing efficiency.' Rivian began building its full-size electric R1T pickup truck, R1S SUV and commercial delivery vans in a former Mitsubishi auto plant on the outskirts of Normal in September 2021. In March 2024, Rivian revealed that the R2 will also be made in Illinois, putting plans to build a $5 billion Georgia plant on hold. Down the road, Georgia is still integral to Rivian plans, however. 'Since announcing the pause in construction of our Georgia site, we've continued development activities necessary for a rapid transition to vertical construction in 2026, ahead of the start of production in 2028,' a Rivian spokesperson said in a statement Monday. In addition, Rivian announced last week it plans to open an East Coast headquarters in Atlanta later this year, with office expansion slated for 2026 as construction at the new Georgia manufacturing site accelerates. Backed by $827 million in state incentives, Rivian is also expanding its 4.3 million-square-foot auto plant in Normal by an additional 1.1 million square feet and creating more than 550 assembly jobs over five years to build the midsize R2 SUV, which is expected to begin rolling off the production line in 2026. Rivian is seeking to lure new buyers at price points well below its first-generation SUV and truck, which cost upward of $80,000. The R2 will be priced starting at $45,000. The Normal plant had about 7,000 assembly workers in April 2024, when it streamlined operations and went from three to two shifts. Rivian had 14,861 employees across North America and Europe at the end of 2024, but declined Monday to update the current number of employees in Normal. Last year, Rivian produced 49,476 and delivered 51,579 EVs from its Normal plant, with slightly lower production guidance at 40,000 to 46,000 vehicles for 2025. During the second quarter, Rivian built 5,979 vehicles at its Normal plant and delivered 10,661, with production limited by retooling in preparation for the rollout of 2026 model year vehicles, which are expected to launch later this month, the automaker said. Meanwhile, customers looking to buy an EV may be motivated to take the plunge this summer by President Trump's 'One Big Beautiful Bill,' which was signed into law July 4. The bill eliminates the $7,500 federal tax credit on new EVs and $4,000 on used EVs as of Sept. 30. rchannick@
